There should be no need for a recess if the clip is the correct thickness (that would defeat their purpose anyway). I recall they were specifically for the purpose of minimizing the axle end play (each clip was different by maybe 3-5 thousandths or so).

Given the factory spec appears to be 0.030" max, 0.003-0.005" wouldn't do a whole lot?

I'm just wondering now if I'll end up replacing the side gears and curved washers behind them instead of the c clips. I don't see how a c clip by itself could ever take up 1/4" of slop. Something else has to be worn too.

If there's 1/4" of play, there definitely is another issue, especially if this is on an open diff.

Sounds like time for a teardown. If parts are damaged/excessively worn, I'd say now's a good time to swap for that 8.8".
